To shorten up this story, a few weeks ago I broke the Alternate Air cable in my DA40. This week we figured out that it was because some spacer washers were missing in the mounting of the air filter housing. I had gotten out of the habit of checking the alternate air valve and the engine had been pulled off and worked over a few years back. Somehow these extra washers were left out, such that the control assembly was bound up tight and wouldn't move. The important thing is that these washers are not shown in the IPC, nor are they addressed, as far as I can tell, in the AMM. In the linked reference page they adjust the clearance for spacers 60, 80, and 90. In our case we needed 2 "thin" washers for spacers 60 and 90 and 1 for 80. My plane was short one of these for each of the four.
